Well I got a pump today and fitted it this afternoon and it works again! Woo Hoo! biggrin.gif

This would probably be a very easy job if you had two people and the car on a ramp. Laying under it on your own though and it's a slightly different story. I could only get it as high as my jack would lift it which was 2 holes up on axle stands.

Typically the Haynes manual gives you the proper (read long winded) way of doing it. You can short cut their way. Here's how I did it.

Firstly I removed the h o/s/r wheel and inner wheel panel. This is three push fit clips and 3 Allen bolts. Then undid the finger screw thing that holds s the filler neck to the body. Then I undid the 4 star screws that hold the fuel filler to the filler flap assembly and let that hang loose.

Now I went under the car and unclipped the hand brake cables from the tank and body. Also unscrew the pump/sender wiring loom from the body (obvious when you're under there). Then I positioned another jack with a lump of wood on it under the tank itself. Now I undid the four bolts that hold the tank in place. I then released the fuel lines from the body from a couple of the clips just to give the tank some freedom to move.
Now I lowered the tank down. Note it fouls on the exhaust but it does tip over far enough to get access to the pump sender unit. Haynes does tell you to remove the exhaust. I couldn't be arsed to and felt it unnecessary.

Now remove the feed/return pipes using the quick release clips. Note which one went where. If you can keep these up and out of the way then do so. Mine leaked into the recess and later poured onto my face when I jacked the tank back into place! Now unclip the loom from the pump/sender unit. Now you need to undo the big knurled ring that holds the pump/sender unit in place. This is damn tight and I had to tap it round with a lump of wood to get it to move. Note the arrow on the sender unit as it will only go in one way as there is a notch fitment thing there. Also the bog seal keeps moving and is a tad fiddly to keep it in place when doing up the big knurled nut. I didn't feel at all confident that I had this right despite several tries. I'm sure it is but it'll take a fill up to confirm it.

Basically that's it! To quote Haynes, "Refitting is a reversal of the removal procedure"! Total time was about 90 minutes. A very messy job and it would really help if the tank was emptied first. Watch out for the spilled diesel on top of the tank when jacking the tank back into place as a face full of the stuff isn't nice!
